Will be picking up something similiar for the legs, and trying to determine if my feet should be boxy or bird like with 3 silver toes.

I vote for boxy. Seems to match the rest of the puppet more. You can make them out of headliner foam (thin foam used on inside of car roof) that is covered in fabric. Take and cut sides (4) and top (1) with a hole in it for foot. Then sandwich the foam between two layers of fabric. Inside can just be canvas or cotton. Now sew those together to make your foot cover that is a box shape. These can now slip over a regular shoe! They are kind of like spats or gaitors for. We have even put male velcro on the show around the edge then female on the inside around the bottom to help secure them to the shoe. A tennis or slip on show works the best.

It is a show on TV. You might be able to watch the first episode at syfy.com, not sure how they limit it. Other episodes are locked unless you have a provider that offers that channel.

The first thing that comes to mind on feet is "footcups" like Bender from Futurama. But given the square nature I would second Shawn's vote for boxy. Not sure if I'm picturing it the way you have in mind but the three-toe style doesn't fit my imagery. All in all I can't wait to see the final.

Haha that is turning out sooo cool.
I have no real performing experience outside of wandering around my house alone messing around but first thing that comes to mind would be to do almost like a limp walk to make your leg movements mechanical choppy. Then have the puppets head kinda jerk with the movement of the "rough ride". This fits into your duct tape ride concept plus in theory it would allow the puppet to come alive almost as second nature when focusing on the walk. Like I said no real experience so take it for what its worth. Just the first thing I thought of so I thought I would throw it out there.
